I was getting cranky with some pitting on what I thought was my good 700 crank.
It will work fine but to be safe I have another one.

There is some pitting on the crank top, but it is the edge where the fly wheel ends and under the bearing ring which is sealed inside.

I added marker to the crank, 10 thou shin and put the top cap with new bearing and seal.
Spun it around to see the mark where it seals.

Surface is clean!!!!

This motor was sunk last summer and will be all ready to roar this spring.

Got the Merc 500 block all buttoned up. All new bolts and nuts were used for the crank case, exhaust cover and cylinder cover. I was able to source the locking nuts needed. I use some flange sealant on gaskets. Loctite non hardening on the crank case.

1956 Mark 30 is all buttoned up.
Just need to add the oil drain line.
Interesting that they had it on the top to the middle of the block and then on Mark 55’s and onwards it went from the middle to the bottom.

Getting Merc 700 GS end caps ready.
I drill a hole in the lower crank seal and save big bucks by not buying Merc ones.
The bottom cap uses 2 seals, one with the hole and one without.

Just to be safe because of some pitting where the fly wheel seats. Put some marker on the crank shaft, put the top cap on with .008 thou shim to see where the seal will sit. Spun the crank, we have a good sealing area.

The magneto / distributor arms on the crank covers often get really stiff from old hardened grease, I always take these apart and clean them up.

Mark 30 tiller is off and all apart to be cleaned and reassembled.
We are not repainting this motor except the gear case.
This is a nice original survivor.

Dang, we have a bad pinion gear which explains the slip in the tiller handle.
Time to start searching for that part.

Can you turn it 180 degrees?  It only turns about half a turn in service.

I tried that, the hole for the locking pin does not align spinning it 180.
That was going to be my last resort. I have a donor pinion coming from Mr. Dave B ( :arrow: )

I checked and when near WOT the bad gears could be engaged.
Rather have a good gear.

Tiller handle assembly all cleaned, once we get the replacement gear we will continue on.
The parts are roughly laid out where they are installed.

Merc 700 GS distributor assembly all cleaned and ready for assembly.
Lots of elbow grease as you can see a nice original one beside it.

The large spring is painted cloud white and is the original paint, will leave it as is.
A little bit original patina.

Distributor tower all assembled. These generally are very stiff if they are not taken apart and cleaned.
There are 2 bearings inside and more often then not the bearings are worn and need replacing.
During assembly, make sure you attach the throttle attachment parts or you won’t get it on after.

Got my last winter block assembled, 61 Merc 700 GS.

Always add a little white lithium grease to the O rings for the end caps.
I used mostly all new nuts and bolts for this block.

I use my propane torch to heat up the old rubber hose on the bleed lines. The crimp then pops right off. The crimp did not get burnt, it had some black on it that came right off. I am very careful with ones that have the valve. Then I open the crimps using a punch and then my pliars to open them a bit more. Onto the wire wheel for the brass parts and clean the crimps and ready to be installed.

Onto the Merc 700 gear case assembly.
Found good parts from my various parts motors.
The clutch is removed from the prop shaft and cleaned along with all the parts. All new seals and bearings.
Shims are used behind the forward gear (5 thou), 23 thou under the drive shaft bearing and 5 thou for the bearing carrier/reverse gear. I was happy with set-up and gear lash.
Checked the sealing area on the shift shaft by adding some marker, installed it and took it apart and the sealing area is solid. These tend to corrode because not enough grease is kept on the exposed part. Always keep these lubed up on the outside. There is a brass plug you can remove and shoot grease in.

I use a old crank in the vice, place the drive shaft in so I can lock the pinion gear nut on in the gear case.

The shift cam in the gear case always position the long flat side facing left when installing it.

Final paint after the gear case is assembled.
Gear case was bead blasted and primed.
The skeg was welded and replaced from a cracked gear case.
Note, it has the nice little tee along the skeg bottom.

Will install the water pump in the coming days.

1962 Merc 500 lower unit assembly.
NOS gear case, will just need a light sand for final cloud white paint.

Needed to check the sealing area under the pump cartridge when the drive shaft is installed.
Added marker to the shaft, put the bearing on. Added a shim and then put the pump cartridge on.
Spun it around and as you can see there is lots of good sealing area.
I pushed the seal in a bit further and I know it will seal well in that area.

The roller bearing in the case is stuck from old grease.
Will press that out and get that all loosened up or replace it.

All gear case parts cleaned and inspected.

More Merc 500 lower unit progress.

Look at what came out of that stuck roller bearing.
Nice and free now.

I always dress my shims.

When you are installing the drive shaft, the forward gear needs to be in place.
Hold the pinion gear in position inside the gear case and as you tap the top of the drive shaft to seat the drive shaft bearing you need to align the pinion gear on the drive shaft end. If you forget to do this and the drive shaft is installed all the way or partially in you can not install the pinion gear any more.
I bet many including myself have learned this the hard way,  icon_crazy.gif

I use a little lithium white grease on the O rings, I also lightly apply some oil on threads. Aluminum on aluminum threads can bind. I do this on the gear case and water pump covers.

I like applying Vaseline to the impeller, makes installation much easier.

Next is some light sanding and this unit is ready for final paint.

For water pump impellers don't use grease, Vaseline, gear lube or any petroleum based product as it can damage the rubber.  Use KY Jelly its safe enough for you know what so it won't harm the rubber on the impeller.  On the 35A, 55A, 58A motors you can duct tape the fins down slide the impeller on and drop the pump housing on is 2 or 3 minutes with no struggle, then pull off the duct tape; this method requires no lubrication.  The first time I tried duct it was so easy I had to try it again, it was just as easy the second time around.

I have a car collision contact, he works from his property not far from where I live.
He charges me about $225 US ($300 CAN) to paint a motor. All those parts will cost $450 US ($600 CAN).
No fumes, no hanging and he does an excellent job.

I do supply the paint, hardener and reducers.

Merc 500 & 700 carbs all apart and ready for a quick de-grease and then into the ultra sonic cleaner.

Note: all the brass tubes were removed. Make sure your screw driver fits the slots in them snug. With the screw driver in, tap your screw driver (I use my nylon hammer) and they come out much easier. If you do not tap on them you run the risk of damaging the slots and if you use a loose fitting screw driver.

These will clean up very well and I will never polish the carb bodies.

I clean up the flat side of the carb body that mounts to the block. Place 220 sand paper on my work bench and clean up the mounting surface.
Works great and removes any old gasket material that often gets stuck to them.

KA18's are nice carbs. I run a set of these with modified choke linkage on my personal MK55HS. With regard to the KA12's, one nice thing about building 3 at a time is the ability to mix & match the idle tubes to try and get the proper alignment without bending them into pretzels!

Mark 30 top cowl all ready for assembly.
This project is a mechanical restoration leaving the original patina.
Only a new rope and tab nut locking washer to be replaced.
Everything is taken apart, cleaned and inspected.
It’s a manual start motor so we want this right.
Amazing how hard old grease becomes.

Mark 30 tiller all rebuilt and assembled.
Turns perfect now, it was binding and skipped gears.
Teeth were so worn on the tiller end, the larger one that rides on that pinion has some slight wear on 2 teeth.

Mag assembled and on off switch on. Has great spark. Carbs adjusted to the tiller handle. Spark advance is next and then the lower unit to assemble.

I took the fuel adapter off (2 screws) to make just enough room to get the mag on.
Very tight in there.

The next Merc 700 FGS shorty underway.
All parts just came back from painting.
Single stage Urethane.
All holes where screws or tubes go through are reamed to size.
I run a old thumb screw through the transom clamps before threading new one in.

All very nice looking work there!  Lots of assembly details we don't usually see.  I notice some control cable racks on the bench, and what the heck are the yellow painted items for?  Is that paint primer, or are you going for a psychedelic paint job on a motor... ?

Ha, primed parts that need a final coat of cloud white. Yellow chromate primer.

700 starter all apart, checked and cleaned.
I use small clamps to hold the brushes, works well getting the armature back in.
Painted and final assemble later this weekend.

Merc 500 mid together. I always tap the holes after paint for the shock covers, hone out any holes for screws etc.

Bottom cowl and powerhead going on later this weekend.

Merc 500 block is on, this my favourite stage. A few touch ups was needed after installing the throttle arm back on the crank case cover.

Chris, what about the shift shaft? Can you get it in there after the block is attached?

Lots completed on the Merc 500, assembling clean and new parts is so enjoyable.
Fixed the wire coming out of the stator.
Had a NOS rectifier, even came with period connectors. Needed them to replace the ends on the stator wires.
They are the ones that hook into each other.
